A worn gearbox is one of the most expensive faults a used car can hide. Here is how each type — manual, torque-converter, dual-clutch and CVT — tells you it is in trouble.

After the engine, the gearbox is usually the most expensive thing a used car can need, and it is one of the easiest faults to miss. A transmission that feels acceptable on a brief, gentle drive can reveal serious wear once it is cold, hot, or asked to work under load — exactly the conditions a quick test drive avoids. Knowing how each type of gearbox signals trouble is therefore one of the most valuable things a buyer can understand before parting with money.

There are four broad types on the used market — the manual, the traditional torque-converter automatic, the dual-clutch automatic such as VW's DSG, and the continuously variable transmission, or CVT — and each fails in its own way. This guide explains the warning signs for all four, and how an inspector tests them deliberately rather than hoping the fault shows itself on a five-minute drive around the block.

Manual gearboxes

The most common manual fault is a worn clutch. The classic test is to accelerate firmly in a high gear from low revs, or pull up a hill: if the engine speed climbs faster than the car does, the clutch is slipping, and a smell like burnt friction material confirms it. A biting point high up the pedal travel points the same way. A rattle or knocking from the bellhousing at idle that disappears the moment the clutch pedal is pressed is the signature of a failing dual-mass flywheel, which is an expensive job when combined with the clutch.

The gears themselves tell their own story. Crunching or grinding when shifting — classically into second gear when the box is cold — indicates worn synchromesh, while a whine that rises with speed and changes between gears suggests worn bearings. We work through every gear, cold and warm, and listen in neutral with the clutch up, because each of these symptoms points to a different and differently priced repair.

Torque-converter automatics

A healthy traditional automatic shifts smoothly and engages promptly when you select drive or reverse. The warning signs are harsh or jerky changes, slurred shifts where the revs flare between gears, shudder, and a noticeable delay before the car moves after selecting a gear. The transmission fluid is the most useful single clue: healthy fluid is a bright cherry red with a sharp chemical smell, whereas dark brown or black fluid that smells burnt shows the fluid has overheated and the internal clutch packs have already begun to suffer.

It is worth knowing that lifetime fluid is something of a myth. So-called sealed-for-life automatic fluid really means it lasts the warranty period, not the life of the car, because the fluid shears and oxidises under heat. Many sealed boxes benefit from a fluid change — though on a high-mileage gearbox a gentle drain-and-fill is safer than an aggressive flush, which can dislodge debris into the valve body and disturb aged seals.

Dual-clutch gearboxes (DSG, DCT, PDK)

A dual-clutch gearbox uses two clutches — one for the odd gears, one for the even — pre-selecting the next ratio so it can shift with almost no interruption. The crucial distinction for a buyer is dry versus wet. Dry-clutch units are lighter and efficient but run hotter and can struggle in stop-start traffic; wet-clutch units bathe their clutches in oil for far better cooling and longevity. In VW-Group terms, the seven-speed dry-clutch DQ200 is the one to scrutinise most, with a known weakness in its mechatronic control unit, while the six-speed wet-clutch DQ250 has proved much more durable.

On any dual-clutch car we look for judder or shudder as it pulls away from rest, hesitation or a jerky one-to-two shift, clunks, and any history of the car dropping into limp mode. We also note when the gearbox oil was last changed, as the dry-clutch units in particular depend on it. The same checks apply to the dual-clutch gearboxes in some hybrids, such as the Kia Niro and Hyundai Ioniq, which use a DCT rather than the usual hybrid transmission.

CVT (continuously variable) gearboxes

A CVT has no fixed gears, using a belt or chain running between variable pulleys, and it fails in recognisable ways. Judder or shudder under acceleration as the belt wears and slips, a tendency to overheat and drop into a protective limp mode after sustained high-speed driving or a long climb, and hesitation or a slipping sensation on acceleration are the main symptoms. A whine or grind under load is another.

Reputations vary sharply. The CVTs Nissan fits, supplied by Jatco, are the cautionary example, with a higher failure rate often before 160,000 kilometres from overheating and belt wear; Honda's CVTs sit mid-field, with shudder usually traced to fluid degrading under heat rather than a hard mechanical fault. Every CVT depends on the correct, transmission-specific fluid changed on schedule — the wrong or neglected fluid is what ends most of them, so the service record matters as much as the drive.

What an inspector actually checks

Because so many transmission faults come and go with temperature, we test deliberately at both extremes. The first start of the day, with everything cold, is when many dual-clutch judders, slipping automatics and crunchy manual synchros show themselves; a full warm-up then exposes slipping clutches, CVT overheating and tired automatic fluid. We drive through the whole range of gears, under load on a hill or at full throttle, watching for flares, clunks, crawl-speed judder and any warning light or limp mode.

Alongside the drive, we scan for stored and pending transmission fault codes and for evidence of limp-mode history — and we note when codes appear to have been cleared recently, which can mean a fault was reset just before sale. We check the fluid for colour, smell, level and the correct specification. Together, the cold test, the hot test, the scan and the fluid build a far more honest verdict on a gearbox than any single short drive can give.
